The NSRDEC helmet is made from ultra-high-molecular-weight polyethylene, which is lighter than Kevlar. The shell of the new helmet weighs 2.5 pounds and the final weight puts it at 3.25 pounds.

There’s kind of a competition between increased threat and weight,” said Richard Green, the director of the Soldier Protection and Survivability Directorate at NSRDEC. “We want to protect against increased threat, while minimizing the weight. That’s our goal.”

The less weight the soldier carries on his or her head the less fatigue they have to deal with, especially over missions that can last anywhere from 12 to 18 hours.And the new material process gives a 2-pound weight savings over the current Integrated Head Protection System, which the Army tested with airborne units last year and is now fielding. That system requires a “ballistic applique” that can provide rifle fire protection also, according to a Pentagon release.

The standard ACH Gen II helmet protects against 9 mm rounds and some fragmentation. But the new prototype adds rifle protection yet doesn’t need the modular applique for that addition as does the Integrated Head Protection System to provide similar protection to “prevalent rifle threat.”

Army seeks 80,000 ballistic helmets to protect troops against high velocity bullets

“Ballistic helmets with protection against 9mm bullets have been inducted in service in lieu of fiberglass helmets. With the threat of 7.62 x 39mm bullets to the troops, there is a need to induct ballistic helmets with higher protection parameters,” a request for proposal (RFP) issued by Army Headquarters this week states. “Existing threat along the Line of Control and Line of Actual Control and counter terrorist environment necessitates minimum protection against high-speed rifle bullets and blast fragments,” the RFP adds.
The army has projected a requirement for 80,000 helmets, which includes 3,600 helmets for troops deployed on anti-terrorist operations with the Rashtriya Rifles in Jammu and Kashmir. The indigenous content should be at least 50 per cent.

The Army has specified that the helmets must provide protection from 7.62x39 mm mild steel core bullets at 10 meters as well as from high-speed blast fragments. These should also incorporate tactical rails for attachment of additional equipment such as night vision devices, face visor, torch and in-service radio communication sets.
In June 2020, the Army had issued a request for information to the industry for the procurement of one lakh ballistic helmets that were capable of providing protection against 7.62 mm bullets. Ballistic helmets are made of various composite materials and are lighter and stronger than traditional metallic headgear.

Army officers said that a 7.62 mm rifle bullet is much more lethal than a 9 mm bullet fired from a pistol or sub-machinegun, besides having a longer range. The muzzle velocity of the 7.62 mm AK-47 assault rifle is 2,350 feet per second as compared to 1,312 feet per second of the MP-5, a widely used sub-machinegun.

After phasing out the 7.62 mm Ishpore self loading rifles in the late 1990s, the Army used the INSAS 5.56 mm rifles and light machinegun, then in line with the global trend of using a smaller caliber for assault rifles. There is now a doctrinal shift to revert back to 7.62 mm caliber.
The Army’s recent inductions of the SIG Sauer 716 and AK-203 assault rifles to replace the INSAS have 7.62 mm caliber. Based upon its experiences in counter terrorist operations and asymmetric warfare, the Army is opting for higher caliber personal weapons with the objective of “shoot to kill” rather than the post world war western philosophy of “shoot to incapacitate” by using lighter bullets as wounded soldiers created additional administrative and logistical problems for the enemy. Army officers said that weapons with a higher kill probability are preferred in anti-terrorist operations, especially where a lone terrorist or a small group may be acting on their own.

Soldier Center Helmet Lab technology leads to revolutionary new combat helmet

Due to the Soldier Center’s Helmet Lab technology, and subsequent efforts working with key industry partners, the new combat helmets will provide the warfighter protection against a higher level threat – protection that previously could only be accomplished with a much heavier applique/helmet combination.

Researchers in the DEVCOM Soldier Center Helmet Laboratory have spent the past decade working to optimize combat helmet performance by developing new modeling, design and processing techniques. Combat helmets are comprised of flat sheets of ballistic material pre-formed into a helmet shape and then processed at a high temperature and pressure.

“Wrinkling and folds occur as the flat fabric conforms to the three-dimensional shape” said Jason Parker, a DEVCOM Soldier Center mechanical engineer. “These seams, wrinkles, and folds seriously degrade the ballistic performance, requiring more material and more mass to protect against a given threat. Through our research, we determined how these defects are introduced, how they affect ballistic performance, and how to eliminate them. The culmination of this research is a novel machine and process which produces a seamless, uniform helmet, free from defects such as folds and wrinkles.”

In 2015, the Helmet Laboratory developed a novel pre-form apparatus, process, and optimized helmet ply layup design. The Soldier Center used this technology to develop prototype helmets demonstrating breakthrough performance, providing a higher level threat protection that could previously only be achieved with the addition of a ballistic applique.

"In 2017, we tested prototype helmets targeting a higher level threat that were fabricated using our novel helmet preforming apparatus,” said Robert DiLalla, team lead of the Ballistic and Blast Protection Team in DEVCOM Soldier Center’s Soldier Protection Directorate. “The results far exceeded our expectation as we were getting stops well above the requirement and at 40 percent less weight than the current capability. The results were replicated with another batch of prototype helmets confirming that we had developed a new capability to significantly increase Soldier protection.”

Since 2017, the Helmet Laboratory, at the request of senior Army leadership, continued to mature and transition the technology to industry partners by establishing several Cooperative Research and Development Agreements, or CRADAs, and Research & Development contracts.

“After the Helmet Lab first demonstrated this breakthrough performance, the team worked diligently with our industry partners to rapidly transition this technology and contribute to the advancement from laboratory prototype to production ready helmets,” said David Colanto, PhD, who is the program manager for DEVCOM Soldier Center’s Integrated Multi-Threat Headborne System. “The collaborative effort with industry represents a successful technology transition and highlights the fact that Soldier Center applied research and technology demonstration efforts are critical to providing significant improvements to warfighter protection.”

In February 2021, Gentex Corporation announced that one of their Ops-Core® FAST Helmet Systems passed U.S. Government First Article Testing (FAT), a first for a helmet providing a higher level threat protection. This new helmet leverages helmet design and processing innovations transitioned through a CRADA with the DEVCOM Soldier Center's Helmet Lab.

“This new FAST helmet is the culmination of a multi-year commitment to innovate the novel production processes necessary to manufacture helmets with next-generation ballistic materials,” said Des Walsh, vice president of Advanced Research and Development for Gentex Corporation. “It serves as an excellent example of successful, outcome-oriented government-industry collaborative development, resulting in the most advanced ballistically protective helmet shell ever qualified for production by Gentex and available to the warfighter.”

But, if you do decide you need it, you must ask yourself what kind you need. So, let’s talk about the two main kinds of armor that divide the market.

The most common type of armor is soft body armor. If you have never heard of this, it’s exactly what it sounds like — it’s a body armor that is soft to the touch, but still can stop bullets. Every piece of gear has pros and cons. So, let’s address that with soft armor.

Soft armor is typically going to be lighter than hard armor and more comfortable against the body because of its flexibility. Soft body armor is made in a variety of different levels and protections. It is made of a variety of densely woven materials made to stop bullets.

Here is where it gets tricky. These can oftentimes stop bullets, but not all of them can stop knives. To add stab and slash protection will cost you extra money. Soft body armor alone cannot stop high-velocity rounds like rifle bullets — unless you have a soft body armor carrier with room for hard plates. I told you it gets tricky.There are way too many protection levels and options for me to dive into here, and the market is quickly changing as new advances are made. But, a good source I have found is Safe Life Defense, one of the biggest names in soft armor right now, so you can head over there and take a gander at their protection options.

Soft body armor is generally concealable under your clothing. As mentioned, this armor can protect you from handgun rounds, which in the case of a conventional mugging is what you and I would likely encounter. But what if you are facing an attacker with a rifle? This is where hard armor comes into play.

Hard plate armor can stop all the way up to a 30.06 round, which is really cooking at about 2,800 feet per second with 2,872 ft-lbs. of energy. Yeah, it will still hurt, but it stops the bullet from passing through, which is an incredible feat. The trade-off is plates can be really heavy. Only Level 4 plates can stop 30.06, and on average I’d estimate they weigh 5 to 7 lbs. apiece.

There are plates that don’t cover that much velocity but will stop up to .308 armor-piercing rounds, and those can be as light as 3.8 lbs. Or, you can lose the armor-piercing protection and get plates that still stop .308 and only weigh 2.7 lbs.! Here is the kicker — those plates I’m talking about are made by Shot Stop, and they are made from UHMWPE (Polyethylene). Armor is a new way to extend your health that’s only available in Firestorm. While armor is pretty standard for battle royale games in general, this is the first time the mechanic has appeared in the Battlefield series.
When you drop into Firestorm your soldier is equipped with an Armor Vest that you’ll need to fill with Armor Plates.A Light Vest will only carry a single Armor Plate, whereas a Heavy Vest can carry up to three. Each Armor Plate adds an additional 50 health, with a maximum of 150 for a fully equipped Heavy Armor Vest. Note: when you spawn into the game your Armor Vest won’t contain any Armor Plates, so finding and equipping them should be a top priority. When you find a new Armor Vest, however, it will already have Plates so all you’ll need to do is pick it up and instead of going into your inventory it will equip itself.
You’ll find both Armor Vests and Plates in standard loot locations, including Objectives, scattered near fallen enemies, and in random locations throughout the map. It’s important to remember that while you may not always be able to equip all of the Armor Plates you find, you can store up to three extra plates in your inventory. When your currently equipped Plates break, you can then easily switch them out for new ones.
Note: even with a Heavy Vest, you’ll only be protected from some weapon and explosive damage, it won’t keep you from being injured by environmental damage. For example, being hit by a vehicle or getting trapped in the ring of fire will cause you to lose health, whether you’re armored or not.
