The Hydrastep technology was a customer-led development and its history spans over five decades. Nowadays, the Hydrastep 2468 is seen by many as an industry standard and its reliability is second to none. To date, the Hydrastep 2468 has been installed in over 6,000 critical applications globally, including power stations, refineries, petrochemical plants and sugar refineries – in fact everywhere where steam boiler water feed levels are critical for safety. Any steam raising plant will use steam drums, and these steam drums require accurate and reliable level measurement to ensure the safety of the plant.

One such example is in a new 400,000 tonne capacity waste management plant in France. The waste treatment plant was already using differential pressure (DP) transmitters to measure and control the level within their two steam drums. However, after a recent review, the plant’s insurers were concerned that if the DCS was to fail, the DP measurement would be lost and there would be no way of knowing the level within the steam drum. This could lead to the steam drum running dry, or rising level and water entering the steam turbine, both critically dangerous situations.

The insurers insisted on an additional measurement on the steam drum which would be independent of the DCS. The plant’s insurers required that the plant upgrade their safety related instrumentation throughout the site and approached Mobrey for a solution. The Hydrastep system was fitted to each steam drum to ensure the continual measurement of the steam drum level, with remote displays and alarms in the control room for indication, independent of the DCS.

Conditions have to be just right for an explosion to occur and when a boiler is properly operated, it is not possible for such an event to take place. The most common causes of a fuel explosion are:hrsg boiler

Fuel-rich mixtures - The danger of a fuel-rich mixture is that high concentrations of unburned fuel can build up. When this unburned fuel ignites, it can do so in a very rapid or explosive manner. Fuel-rich mixtures can occur any time that insufficient air is supplied for the amount of fuel being burned. Never add air to a dark smoky furnace. Trip the unit, purge thoroughly, then correct the problem. By adding air with a fire in the unit, you may develop an explosive mixture. While it is dangerous to have too rich a mixture, the reverse is not true. A lean mixture which results in more air than necessary, while not efficient, is not dangerous.

Poor atomization of oil - Just as fuel-rich mixtures could allow accumulation of unburned combustibles, any inventory of a combustible fuel in the furnace can result in an explosion. Boilers are blown up every year as a result of poor atomization of oil which results in incomplete combustion and can lead to unburned oil puddling on the floor of the furnace. To prevent this, the oil tips must be clean, the oil temperature must be correct, the oil viscosity must be in spec, and the atomizing steam (or air) pressure and fuel oil pressure must be properly adjusted.

Improper purge - Many of the explosions occur after a combustion problem which has resulted in a burner trip. Consider the following example: suppose that the oil tip becomes plugged, which disturbs the spray pattern, causing an unstable flame that results in a flame failure. The operator attempts to relight the burner without investigating the cause and during successive attempts to relight the burner, oil is sprayed into the furnace.

The oil on the hot furnace floor begins to volatize and release its combustible gases when the operator initiates another trial for ignition. The pilot then ignites the large inventory of unburned combustible gases in the furnace, which produces the explosion.

The drum level must be controlled to the limits specified by the boiler manufacturer. If the drum level does not stay within these limits, there may be water carryover. If the level exceeds the limits, boiler water carryover into the superheater or the turbine may cause damage resulting in extensive maintenance costs or outages of either the turbine or the boiler. If the level is low, overheating of the water wall tubes may cause tube ruptures and serious accidents, resulting in expensive repairs, downtime, and injury or death to personnel. A rupture or crack most commonly occurs where the tubes connect to the drum. Damage may be a result of numerous or repeated low drum level conditions where the water level is below the tube entry into the drum.Boiler Steam Drum

flow 1Some companies have had cracked or damaged water tubes as a result of time delayed trips or operators having a trip bypass button. When the drum level gets too low, the boiler must have a boiler trip interlock to prevent damage to the tubes and cracks in the tubes where they connect to the boiler drum. The water tubes may crack or break where they connect to the drum, or the tubes may rupture resulting in an explosion. The water tube damage may also result in water leakage and create problems with the drum level control. The water leakage will affect the drum level because not all the water going into the drum is producing steam.

Poor level control also has an effect on drum pressure control. The feedwater going into the drum is not as hot as the water in the drum. Adding feedwater too fast will result in a cooling effect in the boiler drum reducing drum pressure and causing boiler level shrinkage. This can be demonstrated by pouring tap water into a pan of boiling water.
Shrink and swell must be considered in determining the control strategy of a boiler. During a rapid increase in load, a severe increase in level may occur. Shrink and swell is a result of pressure changes in the drum changing water density. The water in the drum contains steam bubbles similar to when water is boiled in our homes. During a rapid increase in load, a severe rise in level may occur because of an increase in volume of the bubbles. This increased volume is the result of a drop in steam pressure from the load increase and the increase in steam generation from the greater firing rate to match the load increase (i.e., bubbles expand). If the level in the drum is too high at this time, it may result in water carryover into the superheater or the turbine. The firing rate cycle can result in drum pressure cycles. The drum pressure cycles will cause a change in drum level.
The firing rate change has an effect on drum level, but the most significant cause of shrink and swell is rapid changes in drum pressure expanding or shrinking the steam bubbles due to load changes. When there is a decrease in demand, the drum pressure increases and the firing rate changes, thus reducing the volume of the bubbles (i.e., bubbles get smaller). A sudden loss in load could result in high drum pressure causing shrinkage severe enough to trip the boiler on low level. A boiler trip at high firing rates creates a furnace implosion. If the implosion is severe enough, the boiler walls will be damaged due to high vacuum in the furnace.
